The only thing I can put it down to is that some pathway in the first laying down of the files and the blocks the FTL assigned them to was weak. That was a new card which had been formatted just twice before the first fail so it certainly wasn't excess writing on my part. Whatever the FTL was doing during the time from format (which appears to 'repair' the card) to fail will probably remain a mystery. If you recall, that time seemed to be increasing (from 18 hours to > 50). I didn't expect that at all All I can do is just let this current incarnation run. I should have mentioned I didn't re-format the card this time, just added copies of the files and access those.
