These days, there are all SORTS of Al extrusion systems smaller than 1":
MicroRax, MakerBeam, OpenBeam, others? I'm sure. Some are better than
others.

At any rate, thanks to all who've advised. I'm going to experiment a bit
and see what I can figure out; I'm particularly interested in the
expandable packing foam option.
