I need to do an array of eight Luxeons and I have been considering just doing the LEDs and driver circuit on one big thermal conductive PCB instead of doing individual star boards and a separate driver board. Can anyone recommend a PCB house that does these boards and would have good prices on smallish quantities like about 100 of them. I also wonder about the best way to then attach this big board to the heat sink when it is done. It will be about 2" X 5". Thermal adhesive would work good, but makes it near impossible to change an LED later since you are soldering to essentially a big heat sink. I am thinking that slathering the back with heat sink compound and having about a dozen screws through the board to hold it to the heat sink would be best. Also, I need to run the LEDs pretty hard on minimum heat sink so I am looking for good performing PCB material although I am not sure that there is big difference between them?
