The mould is always not cheap to > make and hard to modify, not like electronics circuits. ;-( This is the sort of area where you just have to interact with someone that is very experienced with mould making, and knows the ins and outs of injection moulding. You have to get them involved at an early stage, saying how big you need the box, what the constraints are, and so on, and have them give input during the drawing stage. Then you get your one-off prototype done by one of a number of ways. The "well known" one is "stereo lithography" - you can find all you want to know about this through google. To do this will generally involve sending electronic copies of your drawings to a company that does it, and in due course back come your examples, which should be good enough for doing fit checks, and so on. If you want to keep this part in house, then look at a "Z Printer" (as featured in CSI NY) from http://www.zcorp.com/ or a Versalaser from http://versalaser.com/ which both produce examples from electronic drawings AIUI.
