WEAR EYE PROTECTION. I hear ya - I use cut-off wheels a lot, and when one of those things blows up in your face, the shards go flying everywhere. Up till now, it's been shave and fit, so all the electronics get coated in gunk. Now that I've moved to making my own PCB's, however, I'm drawing everything in TurboCAD or Eagle before I build it to fit all the parts and determine which boxes to buy. Because I already have all the holes and connectors drawn up, I've found it exceedingly easy to just burn off a copy of my CAD layout, paste it to the enclosure, and drill away. I've only done this once or twice, but it sure has been a time-saver so far. Definitely the way to go...
