John, What you are describing sounds like a BUD Minibox, also made by others. These are cheap but made of very thin metal. I suggest that you bend up a liner for one of the "U" shaped components to stiffen it. This could be held in place by your mounted components, or eg pop-rivetted in place to hold it if necessary. An "L" shaped liner would be very easy to make, but if you need reinforcement for the back as well as front and bottom, then make a full U. This would need to be much more accurate in order to nest properly. I think you will find that this makes a very stiff and sturdy box when assembled. The other half of the box serves as "diagonal reinforcement" in the assembled box and shouldn't need a liner. You may need to add a few screws to the final assembly for maximum stiffness, the original miniboxes only use 4 screws to hold them together. I have used this technique when I needed "D" shaped holes to mount BNC connectors on a Minibox. The bench punch in our shop would only take flat stock, so I punched the D holes in a flat plate, drilled matching round holes in the minibox, and the liner was held in place by the BNC connectors. Works great, and that panel doesn't flex when you crank on the connectors. I need the type that without the cover, the chassis part has a bottom, front and back. Then the cover makes up the sides and top. The thing is, the chassis section, or front and back panels, needs to be very sturdy since they will mount barbed tubing fittings, and will have a lot of force and stress applied at times (installing and removing tubing to the fittings. And I need the open sides on the chassis for easier assembly and adjustments. So these need to be pretty thick material. Sounds like I need to fab them.
