For square holes, I use a nibbler, but results are not great. So I open/clean them up with a dremel or file. Lots of work, and unnecessary when I have 2 other options ... - Use round switches (Sure you've figure this out already :-) - My latest project will have 12mm square caps flush mounted to the panel (w/square holes). But the whole panel and switches will be covered with a transparency on which I have the switch functions/locations printed. It's sort of like a membrane (???) panel -- totally flat on the top. I just haven't figured out how long the transparency would last. Other reason I'm doing this is so I can have words reverse-printed on the transparency so that I can light them up from behind. And this can be done with round switches as well I'm sure.
