For a one-off that needs to look professional I usually buy a NEMA 1 hinged cover box. These are big iron, with heavy duty everything and cost over $50 for any decent sized box. I CAD up a label for the front panel, and laminate it on. Most electrical wholesalers have them, and also Mouser, Digikey, and Grainger. Grainger is usually cheapest on this sort of thing. If it does not need to look professional, or needs to be cheap, I usually get a cheap plastic project box at Radio Shack (their selection is surprisingly good in this one area.) For bigger boxes I have made them out of whatever is at hand, wood, sheet metal. It helps I have access to sheet metal tools though. Plywood is handy because it is strong, light, and easy to work. Wish List: You know what I want? Adult sized erector sets. Erector sets used to have panels with holes punched every 1/2" or so. I'd like to have a set of those, except maybe 6" wide by 18" long, or 12" X 12" with a few smaller ones, some struts, and all using a standard sized screw. Nice, thick steel, 0.040" so it is rigid and you can tap holes in it. Oh, and it has to be metric, this is the 21st century. We have actually made something much like this, some thick 0.060" plates with 1/4-20 tapped holes on 1" centers, for rigging up tests. 1/4" threaded rod screws right into them. But if this was mass produced, it could be cheap, and turn into boxes, mounting brackets, thingholders, and so on endlessly. Every nerd would have to have a box of them.
