My Dad and I used to cut foam wing cores with a homebuilt hot wire cutter. 6' length of 2x2" pine, a few inches of 3/16 piano wire sunk into either end and some Ni-chrome wire strung between, powered by a 12V car battery. We cut dozens of wings with this setup. I think I've seen somethign similar advertised now that used a hot wire driven by steppers on what acts like a big-arsed flatbed plotter.
