What's about the alignment between pads and holes with your method? Why not mill, drill and route out without moving the pcb and trying to align the etched board for drilling? The alignment of the two sides is more precisely by mechanically etching. I own a FeCl etching equipment too. By the way, do you have any idea where to find some 0.25 to 0.5 mm diamond end-mill bits?
