Thanks for the advice, Graham. The only change I've made to MPLAB is some of the key mappings - I don't like having BUILD next to RUN, particularly as in 3.40 a new BUILD clears all breakpoints. What I meant when I said the the Menu bar takes two lines instead of one is that where it says "File Project Edit ..." it looks like this line wraps onto the next line but with no text on the second line - so when I load a project file, my code windows etc don't fit in the (now smaller) client area. This only ever happens with MPLAB, and I've not seen it happen with PFE (which MPLAB is based on), but I really don't use PFE very often. But it doesn't bother me enough to warrant spending the time on fixing it. What I know about Win95 programming would fit in a box of matches, probably WITH the matches. I've checked the toolbar setup and the button size is automatic and is being set to large.
